Challenge

A surgical implant positioning fixture required micro-features with ±0.005 mm positional tolerance — at the limit of 5-axis machining capability. The Grade 23 titanium workpiece required 0.3mm thin webs between 1.2mm diameter locating holes. Tool deflection and thermal growth were causing consistent 0.012-0.015 mm positional drift.

Solution

Implemented temperature-controlled machining cell at 20°C±0.5°C with 45-minute machine warm-up protocol. Switched from Ø3mm to Ø1.5mm micro-grain carbide end mills with TiAlN coating. Adopted trochoidal milling toolpath for thin web features to maintain constant engagement angle. In-process probing after each semi-finish pass enabled adaptive tool wear compensation.

Result

Positional accuracy improved from 0.015mm to 0.004mm (within spec). Thin web yield increased from 55% to 96%. Tool life improved from 12 to 38 parts per tool. Certification per ASTM F136 maintained. Reduced rework cost by $12,000 annually.
